That is a nice looking handle however as you point out it is very hard work to produce it, I have a suggestion that if you make just one side of a handle or get someone to cast one.
Then get a thick piece of brass plate maybe 10mm thick you can cut out the shape of this handle in the thick brass plate, then braise together a 10mm thick brass strip into a T shape and braise that onto the inside of your handle piece.
Then with thin 0-6cm sheet you can punch out handles much easier then put wood onto a tang under these thinner sheet handles, also a good idea is to drill both halves of the metal handle first. Drill one then cellotape the two halves together and drill the second, then with one piece you mark out where to drill the tang.
This saves a lot of work and of course they are just as authentic.

thank you Brian for yourvery interesting suggestions,Sam I work the blade whit reduction method and after I do the temper of the blade.I can tell you that first of do a decent pugio blade I did a lot of blades full of errors...is very very difficult and hard work.Now after a lot of prove I can consider that the blades are very very good but in the begin was very difficult to hundestand the good tecnic.

I should have mentioned that before you can drill the two plates they have to be cut from the sheet metal. What I do is first cut a piece of sheet metal into a T shape which I lay onto the tool, then when I have punched out the handle from that I use snips to cut the handle out with also a cold chisel.
It also helps to have a spare handle piece to put the punched thin one onto so it can be held gently in a vice and the edges cleaned up, then after drilling one I then cellotape two together and drill through the second one.

Some word in your explenation are for me difficult to hundestand because my english in not so tecnic (in really is horrible my english) so could help some immagine or photo if you have,or some design.Could help a lot.

could be good if you Brian could do some course in england for all the person that like me could whant to know from the real magister of this particolar part of the storic reproductions.I could come very fast!
